I'm not going to quest why your making a case out of styrofoam (since it retains heat), but resin like the type for fiberglass would might work. Use a test piece to make sure the resin won't eat the styro first though.

If he made a resin cast of it or the like, he could remove the styrofoam

a styrofoam case WOULD be light, I gotta give you that. I don't know what use that is if it's really flimsy though.

Still, wish I could help you

no.... im not building the case out of it..... im covering the metal..... im trying to make it look like a "western" style case..... carve out the wagon wheels for it..... so its gotta be damn strong........ is there anything better to use than styrofoam but its still very easy to work with?

Use some particle board and a dremel to etch out the designs. Particle board is pretty soft and in my opinion very easy to work with.

Im SURE you can.

If you were just covering the foam, I'd use carbon fiber, though I know nothing much about it.

Yes you can get at home depot and lowes. It is very cheap also which is a definite bonus.

i was thinking resin too. id think carving foam then covering it would be easier than grinding at particle board. but if your making wagon wheels you could make wagon wheels or buy them thenif you wanted it on the case like it was carved you could put bondo around it or something.
